When should I pick Flat Rate?
Pick flat rate when your parcel is dense, heavy for its size, or going long distance, especially books, tools, auto parts, and small heavy items.
The math is simple: weight-based pricing scales with both weight and zone (distance). Flat rate ignores both. For a 7 lb shipment of textbooks from Kentucky to California, USPS Priority Mail is roughly $35-$45 weight-based vs $18-$20 in a Medium Flat Rate Box. The savings climb with weight up to the 70 lb USPS Priority cap. USPS published rate sheets show the breakeven point precisely.
Flat rate also sidesteps dimensional weight on FedEx and UPS. A box that's bulky but light (an empty insulated cooler, a pillow) gets DIM-billed at 2-3x its actual weight on FedEx Ground or UPS Ground. FedEx dimensional weight rules calculate DIM as L × W × H ÷ 139. Using a flat rate box eliminates the DIM penalty entirely.
For e-commerce sellers shipping consistent weights (a 3-5 lb cosmetics bundle, an 8 lb tool kit, a 6 lb supplement order), flat rate boxes are usually the right default because the math is predictable and the boxes are free.
When should I pick Weight-Based?
Pick weight-based for parcels under 2 lbs, parcels going short distances within your USPS zone, or parcels with irregular dimensions that don't fit a flat rate box neatly.
USPS Ground Advantage and First-Class Package destroy flat rate on light parcels. A 1 lb parcel within a 500-mile radius runs $5-$8 weight-based vs $10-$11 in a small flat rate box.
